Why housing diameter is the whole game
A hot-wire mass airflow sensor does not measure airflow directly — it measures how hard the air is working to cool a heated element, then infers mass flow from that cooling rate. Because the sensing element lives in a fixed-diameter housing, what it actually responds to is air velocity across the wire, and that velocity depends entirely on the housing's cross-sectional area for a given mass flow. This is why the housing diameter, not the sensor itself, decides whether your readings are any good. Automotive hot-wire MAFs resolve best when peak velocity lands somewhere in the band of roughly 10 to 80 meters per second. Push the housing too small for the engine's output and peak flow drives velocity past the sensor's calibrated ceiling: the 5-volt output saturates, the transfer function flattens out, and the ECU loses all resolution at exactly the high-load condition where fueling accuracy matters most. The sensor is "pegged," and no amount of tuning recovers data the hardware never captured.
Oversizing the housing is the opposite trap and it bites at the other end of the range. A too-large bore drops idle and light-cruise velocity down toward a crawl, where the signal is weak relative to electrical noise and turbulence. Readings get jittery, the closed-loop fuel trims chase ghosts, and part-throttle drivability suffers even though wide-open throttle looks fine. The goal is the smallest housing that still keeps peak velocity comfortably under the ceiling, because that choice also preserves the most resolution down low. One point is non-negotiable when you change housings: the MAF transfer function must be retuned to the new cross-section. The factory calibration maps voltage to mass flow for one specific bore; bolt the same sensor into a larger tube and the air moves slower at every flow point, so the old curve will systematically over-report and the engine will run rich at low load until the table is rescaled.
