Voltage drop, not just ampacity

Sizing automotive wire by ampacity alone is the classic mistake. Ampacity only tells you the current at which a conductor overheats; it says nothing about whether the device at the far end still sees usable voltage. On a 12-volt system there is very little headroom to give away, so the number that actually governs gauge selection on most runs is voltage drop — the volts lost to the resistance of the wire itself. That loss scales with current times length times the wire's resistance, which means a modest 20-amp load run 18 feet to the back of a truck can demand much heavier wire than a 40-amp load sitting a foot from the battery. Thin wire that's perfectly safe on ampacity can still leave your lights dim, your fuel pump starved, or your amplifier clipping because half a volt vanished on the way there.

This is why the calculator asks for the one-way run length and then doubles it internally. Current has to travel out to the load and back to the battery through the ground return, so the conductor the electrons actually traverse is the full loop — there and back. Measuring just the positive run and letting the math account for the return keeps the input simple while still sizing for the real resistance the circuit sees. Choosing a drop target sets how strict that sizing is: 3 percent (about 0.36 V on a 12-volt circuit) is a sensible default for lighting, sensitive electronics, and anything whose performance fades with low voltage, while heavy intermittent loads like a winch or starter can tolerate 5 percent because they run briefly and aren't hurt by a little sag. Tighten the target and the recommended gauge steps up; loosen it and you can get away with lighter, cheaper wire.

Protection is the other half of a sound circuit, and the fuse sizes to the wire, not just the load. A practical rule is to fuse at roughly 125 percent of the working current so normal operation and inrush don't nuisance-trip, while keeping the fuse comfortably below the chosen wire's ampacity. That ordering matters: the fuse exists to open before the conductor overheats, so an oversized fuse on undersized wire is genuinely dangerous, letting a fault cook the insulation and start a fire instead of blowing safely. Undersized wire compounds the risk because its higher resistance turns lost voltage directly into heat along the entire run.
